That may be the best idea yet.... . I need a big guy outdoor chair too. After crushing a series of supposed big guy recliners over the years I built myself this fusion of Asian and Morris style chair about 15 years ago. All mortises and pegged or wedged tenons. No metal at all except the pivot for the back which is 3/4 steel pipe. Still looks pretty much exactly as I built it despite years of abuse.

Reworking this into a smaller board for the little one sounds good.
