I purchase some innegra from https://compositeenvisions.com/ it is a 3.6 oz - they have a 2 oz listed but it is out of stock. From the Easy Composites youtube channel they did testing on different composite layups for a snow sled. The Kevlar had good impact resistance and also had strength to it. I think with innegra it lacks stiffness so it needs a structural layer, member DW used to make boards with innegra & fiberglass.  I was told on hand layups the innegra will float and needs a fiberglass or other layer to hold it down.

I don't think you need an outer mold. With peal ply and vacuum bag it should conform to the mast well.

I did cut and put back together a carbon mast to make an angled foil, for use in wake foiling. If I did it again I would use a biaxial carbon fabric 45/45 (https://compositeenvisions.com/) see what they have- I did vacuum bag it and it didn't add much thickness and I was able to taper the laminates for a smooth transition. I think adding layers would work. Some math may help to figure out how many layers to add.

Hi,
I found this https://www.youtube.com/watch?v=TsEA_m3rJfo&t=591s - it shows FORD making a car part with 3D printing - The interesting part is the printer it is a liquid pool of plastic that the part is printed from as it rises out of the pool. It eliminates the print lines of hobby printers. Perhaps you could send your wing out to be printed using this method.

I worked in a factory where we had some plastic parts ( I think some type of nylon, injection molded)- We had a post treatment of boiling them in water for a few hours. That added ductility or fracture toughness to the parts.

I have used a hand vacuum test pump that is used on cars for bleeding brakes etc.. search "mityvac" harbor freight has them.  It comes with hoses & fittings that allow you the connect to the air vent - you can draw a vacuum and look at the gauge. It won't help you find the leak - but it will show that the board is not leaking.

I feel like this has not been brought up in this discussion. As for the foil boxes a guy in Florida had it dialed in. No extra high density foam needed. Individual carbon wrap on the boxes that tie the top & bottom lam of the board together.
The guy in Florida also used 4 oz fiberglass with Innegra to make a really tough board. Composite Envision has 2 oz innegra listed on their website, but out of stock. one layer of 4 oz glass & 2 oz innegra would make a tough and light board. or just place the innegra at the nose, tail & rails for impact resistance. How about 2 oz fiberglass & 2 oz innegra - then carefully placed carbon reinforcements as needed.
I like the idea of using different densities of foam - Kings makes boards with 1 lb or 3/4 lb foam wrapped in 6oz & 4oz fiberglass - not ultralight but shows the light foam can work.
If I remember right didn't the Florida guy offer free ding repair for the first year?

Have you been able to run a Computational Fluid Dynamics (CFD) program with the proposed foil shape? If you can compare it to a know front foil - this could help validate you design prior to making it real.

I got a https://store.acpcomposites.com/rocker-300-vacuum-pump - Rocker 300 oil less vacuum pump last year - it has worked flawless. You can get it cheaper on amazon.

ACP also offers clips for the ends of vacuum tube bags , so no sticky tape needed https://store.acpcomposites.com/quick-lock-seals, also tube bags in various widths.

I purchased dry carbon from Composite Envisions- they also have prepreg https://compositeenvisions.com/product-category/composite-fabrics/pre-preg/ , they offer a variable cure rate prepreg. It indicates 6 month storage life at 40 F - so your beer refrigerator would work. They can also wet out any fabric to make it prepreg.

Hi,
Without a router? How about a dremel tool? or a Mellon ball spoon- A knife and putty knife to remove the foam will work ( or flat popsicle stick end.  Remove the foam as clean as you can, then cut a foam plug with a 1/8" or less gap then gorilla glue it in place. Leave it high and tape it down so the glue won't push it out. Sand it flush. The gorilla glue will fill the gaps. Use gorilla glue to bond foam to foam - that way you don't have to worry about the heat from the epoxy curing compromising the foam.
