Wow this was a long time ago,still have the board and mold though and I'm actually going to re visit this hole thing fairly soon. The mold was between 1/8 and 1/4 thick and the flange was 3 or 4 inches wide all the way around and I used a 5mm hd foam. I have a few pics some were I will try and dig them out

here are a few pics this was when i used to paddle for fanatic so it was just a copy of there first board they did.

Savage River (most famous for their marathon canoes for the last 30 years) uses carbon on the exterior and kevlar inside with a HD core in-between.   My 18'6 SUP weighs in at 27 lbs.   Holler at them, Ben and John Diller will happily  talk your ear off about laminate schedules and the like.

You don't have to go anything super complex if the inner vertical flange is an integral element of the inside shape. I've done this before to make RC glider bodies. You make the flange by wrapping the plug with prepregged tape along the planned join line for the mold. Bag it lightly in place. Once that's set you treat the whole thing as the plug and make your molds. Pull the band off the plug and you have flange #1. To make the successive ones you just use the plug as a male mold.

To assemble the hollow shape, glue the flange to one side. You can drop the plug in to press it firmly in place, but it's generally tight anyway. Goop up the protruding flange and slip the upper section on.

I screwed my first four attempts up pretty badly, but finally made a mold that worked nicely. Wasn't really a matter of it being difficult, I just wasn't careful enough about polishing and release wax.
Foote 10'4X34", SIC 17.5 V1 hollow and an EPS one in Hood River. Foote 9'0" x 31", L41 8'8", 18' Speedboard, etc. etc.
